Crack Resistance of AA6156 Welded Stringer Panels

AB  - Experimental and numerical analysis of crack growth in integral skin-stringer panels, produced by Laser Beam Welding (LBW), was performed in the scope of WELDAIR project and later on. Experiment was performed on full-scale components (four stringers, three welded clips), made of AA 6156 T6. Digital Image Correlation (DIC) was used to measure strains and construct CTOD or J crack resistance curves. It was shown that J vs. Δa can have unusual shape, indicating real component crack resistance instead of critical J value commonly obtained by comparing J-R curves with calculated Crack Driving Forces (CDFs). The applied technique is simple, practical and has no limitation in respect to material and geometry

AB  - In this paper is presented the 1-point method for material behaviour prediction, in terms of fracture toughness, of the ferritic steel EN 1.6310 in the transition temperature regime (-60°C and -90°C). Experiments were carried out at two different temperatures, representing two studies joined in one. Experimental testing was performed according to ASTM 1820 standard. This 1-point method is based on statistical processing (of 2-parameters Weibull statistics) of obtained experimental results, i.e. scattered J-integral values, of C(T) specimens with different geometries. Fixing value of one Weibull parameter and taking into account size-dependence of second one, fracture probabilities in the function of J-integral for large C(T)100 and C(T)200 were determined based on testing of C(T)50 specimen size. This research pointed out the sensitivty of proposed method on statistical sample size. One of the aims of proposed method was reducing the cost and price of laboratory tests in overall by predicting material behaviour and testing smaller C(T) specimen size. This research represents an upgrade of the Landes and Heerens works, and it is dedicated to their efforts in understanding and characterisation of transition temperature regime of ferritic steels.

AB  - Prikazana je popravka posude 970, jer je rizik bio veoma visok, blizu najgoreg slučaja verovatnoće i posledica. Kako položaj greške nije bio pogodan za iskopavanje i reparaturno zavarivanje, odlučeno je da se napravi ukrutni prsten,kako bi se smanjio napon u zavarenom spoju, tako da se i faktor intenziteta napona i neto napon značajno smanjuju.
AB  - The reparation of vessel 970 is shown, since the risk is
very high (close to the worst case of both probability and
consequence, being the highest). Since the defect location
was not suitable for digging out and repair welding, it was
decided to make a circumferential stiffener, to reduce the
stress acting on the welded joint, so that both the stress
intensity factor and net stress are reduced significantly.

AB  - Fatigue crack growth in different panels, made of AA6156 T6, was investigated experimentally and numerically. Three different types of panels were used, simple one, so-called base metal (BM), panel with 4 welded stringers and panel with 4 welded stringers and 3 welded clips. Experimental investigation indicated benefits of stringers, especially in respect to residual life, since the number of cycles were more than doubled (420 Kcyc vs 195 Kcyc for initial crack length 14 mm), but that was not the case for panels with clips (220 Kcyc). Experimental investigation was also performed on panels with longer cracks (75 mm) to check the effect of initial crack length in the case of BM and panels with 4 stringers, showing practically the same effect of stringers on residual life (95 Kcyc vs 50 Kcyc). Then, fatigue crack growth in panels was simulated numerically using xFEM. Numerical simulation indicated the same trend and effectiveness of stringers, with sufficient agreement with experimental results for BM and panels with stringers only. Anyhow in the case of clips panels with 4 stringers and 3 clips, number of cycles for panel with additional 3-clips was higher than for panel with just 4-stringer, (278 Kcyc vs 265 Kcyc), improving fatigue life for cca 5 %, contrary to experimental results.

Fracture behavior of reactor steel 20MnMoNi 55 in the transition temperature region

AB  - The fracture represents the final phase of crack propagation, and the causes of their occurrence or partial crack propagation in the real constructions made of ferritic steels can be different. Along with cracks, influences such as stress concentration and low temperature contribute to fracture being “faster” and have an impact on the fracture mechanics parameters, as well as on the fact that fracture is more likely to occur due to cleavage. The parameters discussed in this study are Jc and rc (parameter, i.e. distance between fatigue crack tip and cleavage initiation site) by testing of C(T)50 specimen in the transition temperature region. Grooved C(T) specimens were made of reactor steel 20MnMoNi 55 with two thickness values, since an additional goal of this study was to present the influence of thickness of tested specimens. Along with it, other parameters that have influence on the understanding of transition temperature region and fracture in this region of ferritic steel are presented.

At the same time, crack continued to grow through the base plate, reaching the right and left stringers after 91 steps and beginning to grow along those stringers. Number of cycles for panel with additional 3-clips was higher than for panel with just 4-stringer, (278476 cycles vs. 2649587) cycles, improving fatigue life for cca 5%.

AB  - This paper presents the results and methods used for determining of probability of cleavage fracture toughness of ferritic reactor steel in transition temperature area. The steel tested in this study is steel know as 20MnMoNi 55 by DIN standard, typically used for structures working at low temperatures. In addition, the effect of test specimen geometry, temperature and fatigue crack initiation rate on fracture toughness was investigated in order to predict the fracture behaviour and probability of cleavage fracture. Two main studies joined in on one are presented in this paper. Testing in both studies were performed according to ASTM 1820 standard and the Weibull distribution with regression analysis, which includes fitting the experimental results in a logarithmic coordinate system, was used to predict the Jc values. Cleavage fracture probabilities in the function of Jc for large test specimen, C(T)100 and C(T)200 were determined based on the results obtained by testing of small C(T)50 specimens, for the purpose of direct savings and decreased costs of specimen testing. Cleavage fracture probability, represented by using Weibull distribution of experimental data will provide a clear insight into material behaviour at different temperatures. The influence of Delta K values during fatigue pre-cracking procedure on the fracture toughness scatter was also presented and discussed.

AB  - It is known that the load level, the way deformation is applied and the level of plastic strain, all can 'aid' or 'hinder' the occurrence of brittle fracture, but the question is - to what extent? These influential factors are analysed by testing of C(T)50 specimens made of ferritic steel 20MnMoNi 55 at two temperatures within the transition temperature range. The effect of displacement rates is analysed by testing C(T) specimens at -60 degrees C, while the effect of plastic strain is analysed by introducing an initial fatigue crack with low and high stress intensity factor threshold values of Delta K, by testing the C(T) specimens at -90 degrees C, in accordance with ASTM 1820 standard. The analysis of these influences involves interpretation of test results for parameters J(c), CMOD, and r(c). Conclusions based on this analysis can be used in further studies which involve understanding of ductile to brittle transition region, as well as the general fracture behaviour of ferritic steels.

Structural Integrity Assessment of Welded Pipeline Designed with Reduced Safety

AB  - The main goal of this paper was to assess the integrity of welded joints in the main pipeline of the reversible hydropower plant "Bajina Bata". Japanese steel Sumiten 80P (SM 80P) was used as the parent material. European recommendation for pipeline safety factor is equal to 1.7 and this value was used for calculations of the RHPP "Bajina Bata", whereas the value recommended by Japanese standards is 2.1. A relatively small safety factor, which is different from the Japanese recommendation (since the material itself is Japanese), represented one of the main reasons for a detailed investigation of the pipeline structural integrity and safety, using the prototype. In the case of pressure vessels, the welded joint is a location of stress concentration, which can act in the same way as residual stresses. Assessment of prototype test results is possible to perform based on stress and strain calculations of vessels with ideal geometry. For this reason, the solution for thin-walled vessels is given, both in elastic and elastic-plastic areas. Numerous tests were performed in order to obtain a reliability assessment necessary for the construction of the pipeline, since the consequences of potential failure would be disastrous in this case. A numerical simulation, based on the experimentally determined mechanical properties of the material used, was also performed in order to obtain the stress/strain distribution. These results were then compared to the experimentally obtained ones, and it was concluded that there is a good level of compliance between numerical and experimental results.

AB  - The steels operating at elevated temperatures are well known to be exposed to premature failure due to cracking caused by constant thermal stress, i. e. secondary creep process. Therefore, creep crack growth tests were carried out on compact tension specimens machined from P91 weld joint at 600 degrees C to determine its behavior in realistic conditions. At the same time, numerical method for predicting the creep crack growth in compact tension specimens by a series of incremental steady-state finite element analysis were performed using Norton's law to represent creep behavior. Verification of the finite element predictions were obtained for weld metal and heat affected zone by comparison with experimental results, indicating at the same time that creep crack growth rates are significantly higher for weld metal than for base metal.

Since this type of panel is used in airframe construction, fatigue and damage tolerance is of paramount importance, since aircrafts must be tolerant to relatively large fatigue cracks. Firstly, using extended finite element method (XFEM), the fatigue crack growth on the simple flat plate made of AL-AA 6156T6/ 2.8 mm was simulated, and results were compared with values obtained in the experiment. The same approach was taken to simulate the fatigue behaviour and crack propagation of the real skinstringer panel (four stringers, laser beam welded). It was found that the results obtained for stress intensity factors (SIFs) KI, KII, KIII and Keff along the crack front, are close to the experimental results, leading to conclusion that the XFEM method can be successfully used in prediction of fatigue life of complex airframe structures, such as laserbeam welded skin-stringer panels.

AB  - The steels fracture toughness was measured at two different temperature T= - 60°C and T = -90°C, at v=0.02 mm/min and v=0.5 mm/min. The following steels: CrMoV, 20MnMoNi55, A533B and A508 were tested with three different sizes of CT specimens 50 and 100 and 200. Those steels are weldable, although the authors investigated the fracture behaviour of base material. In order to satisfy statistical analyses, a large number of specimens were tested. Fracture behaviour has turned out to be typical, S-shaped curve for transitional fracture at low temperatures. Apart from the other variables, specimen’s width significantly affects measured toughness. Smaller specimens, CT50, might be considered of upper bound reliability while the CT200 specimens were shown to be the most conservative. In this way it has been shown that wider specimens are more reliable in a fracture assessment of the examined steels. In this paper, the fracture probabilities of specimens in function of fracture toughness were determined as well, and it could be concluded that the widest specimens are the most likely to be broken for the same values of the fracture toughness.

AB  - The ferritic P22 and bainitic-martenstic P91 steel welded joints operating at elevated temperatures are highly vulnerable to premature failure, because microstructure gradients can lead to cracking in the heat-affected zone, commonly referred to as type IV cracking. Creep crack growth tests have been performed using compact tension specimens made of P91 and P22 weld joints at temperatures of 600 and 550 degrees C, respectively. The creep crack growth characterization through empirical equation of C* was the main fracture parameter for relating behaviour of component's regions. Results have shown that, for a specific value of C* parameter, the weld metal and heat-affected zone had similar crack growth rates, which were about two times faster than base metal rates, because of lower creep strength that leads to a conclusion that the creep cracks will most likely initiate in the heat-affected zone region.

AB  - Fatigue life of integral skin-stringer panels produced by laser beam welding (LBW) is analysed. This type of panel is used in airframe construction where fatigue and damage tolerance are of paramount importance, since aircrafts must be designed to tolerate relatively large fatigue cracks. The analysed integral skin-stringer panel is made of AL-AA 6156T6/2.8 mm, where stringers are laser beam welded to the airframe skin. By using the extended finite element method (XFEM), fatigue life of simple flat plate, as well of the skin-stringer panel, are numerically simulated in order to investigate the effect of stringers.

AB  - The deformation and crack growth behaviour of P22 and P91 steel weldments tested at 550 °C and 600 °C, respectively,compact C(T) type specimens with sharp EDM starter notches in the base metal (BM) and heat affected zone (HAZ) were tested.The test procedures are detailed and followed in ASTM E1457.00, the crack growth data are interpreted using the fracture mechanics parameter C*. The initial crack is located within the HAZ of the weldments for both steel types, comparison of results show large similarity of both steels behaviour and the crack growth rates for the crack located within the HAZ are higher than with BM values.

AB  - Direktno merenje J integrala je analizirano u odnosu na uticaj heterogenosti i ojačavanja materijala, kao i različitih graničnih uslova, a u cilju primene na posude pod pritiskom sa prslinom u zavarenom spoju. Pokazano je da su neophodne modifikacije originalnog izraza. Takođe su razmatrane mogućnosti primene direktnog merenja J integrala kao metode procene integriteta posude pod pritiskom.
AB  - Direct measurement of J integral has been analysed in respect to the effect of material (heterogeneity and strengthening) and different boundary conditions, enabling its application to pressure vessels with a crack in welded joint. It has been shown that modifications of the original expression are needed. The possibility of applying direct measurement of J integral for pressure vessel integrity assessment has been considered.

AB  - U radu je prikazana ocena integriteta ispitne posude pod pritiskom izrađene od niskolegiranog čelika povišene čvrstoće sa spoljašnjom površinskom prslinom na zidu omotača. Da bi se ocenila preostala čvrstoća i otpornost na stabilan rast prsline, eksperimentalno je izmeren J-integral na radnoj temperaturi od -40°C. Poređenjem sile rasta prsline i otpornosti materijala na rast prsline određena je veličina zone stabilnog rasta prsline kao i kritična veličina prsline. Prikazan je i proračun posude pod pritiskom primenom teorije konačnih elemenata za linearno-elastično ponašanje materijala. Kritične vrednosti pritisaka izračunate analitičkim i numeričkim postupkom pokazuju dobro slaganje.
AB  - The paper illustrates the structural assessment of an investigated pressure vessel, made of low-alloyed high strength steel, with an external surface crack located on the shell wall. In order to assess the remaining strength and the resistance to stable crack growth, the J-integral is experimentally measured at operating temperature of -40°C. The compared crack driving force and material resistance to crack growth have determined the size of the zone of stable crack development, as well as the critical crack length. Also given is the pressure vessel calculation code by applying the theory of finite elements to linear-elastic material behaviour. Critical pressure values are calculated by analytical and numerical procedures and show good agreement.

Kritične vrednosti pritisaka izračunate analitičkim i numeričkim postupkom pokazuju dobro slaganje., The paper illustrates the structural assessment of an investigated pressure vessel, made of low-alloyed high strength steel, with an external surface crack located on the shell wall. In order to assess the remaining strength and the resistance to stable crack growth, the J-integral is experimentally measured at operating temperature of -40°C. The compared crack driving force and material resistance to crack growth have determined the size of the zone of stable crack development, as well as the critical crack length. Also given is the pressure vessel calculation code by applying the theory of finite elements to linear-elastic material behaviour. Critical pressure values are calculated by analytical and numerical procedures and show good agreement.",

AB  - The structural integrity and operational safety of welded pressure vessels primarily depends on the behaviour of weldments. In spite of all efforts in material production and improvements in welding techniques, including strict codes, requirements and directives, the crack occurrence in welded structures cannot be completely excluded. This is why fracture mechanics analysis is inevitable in the structural integrity assessment of all welded structures. Examples of practical application of fracture mechanics parameters in cracked pressure vessel structural integrity are considered. This paper shows the determination of parameters of the fatigue crack for constituents of welded joints produced of high strength low alloyed steel Nionikral-70 (yield strength 700 MPa). Results have shown that the position of notch and crack initiation affect the values of the stress intensity range of fatigue threshold ΔKth and parameters in the Paris’ equation.
AB  - Integritet konstrukcije i sigurnost u radu zavarenih posuda pod pritiskom uglavnom zavisi od ponašanja zavarenih spojeva. Pored svih uloženih napora u proizvodnji i poboljšanja postupaka zavarivanja, uključujući i stroge standarde, zahteve i smernice, pojava prslina u zavarenim konstrukcijama se ne može u potpunosti izbeći. Zato je analiza mehanike loma neophodna u proceni integriteta svih zavarenih konstrukcija. Razmotreni su primeri praktične primene parametara mehanike loma u integritetu posuda pod pritiskom sa prslinom. Rad prikazuje određivanje parametara zamorne prsline za konstituente zavarenih spojeva izrađenih od niskolegiranog čelika povišene čvrstoće Nionikral-70 (napona tečenja 700 MPa). AB  - Oštećenja oblika površinske prsline su namerno uneta da bi se pratilo ponašanje posude pod pritiskom u eksploatacijskim uslovima. Ustanovljena je i realizovana procedura direktnog merenja J integrala sa ciljem dobijanja realne ocene stvarnog ponašanja konstrukcije u smislu njene otpornosti na rast prsline. Obrada eksperimentalnih rezultata izvedene je na način kojim se uzima u obzir dvoosno naponsko stanje i koriguje jednoosni napon tečenja odgovarajućom vrednosti za cilindričnu posudu pod pritiskom.
AB  - Damages in the form of surface cracks are intentionally produced in order to monitor the in-service behaviour of a full scale pressure vessel. A procedure is established and performed for J-integral direct measurement for highly realistic assessment of true structural behaviour, e.g. resistance to crack growth. Experimental results treated by considering two-dimensional stress state and one-dimensional yield strength is corrected by applying two-dimensional stress analysis on cylindrical pressure vessels.

AB  - Fracture mechanics parameters (stress intensity factor K-I and its critical value K-Ic, crack opening displacement, and the contour J integral) are originally defined for static and quasistatic loading conditions. On the basis of theoretical background, standard test methods for the experimental determination of their specific values were developed. Structural integrity analysis requires the extension of application of these parameters to other types of loading. We propose new parameters for stress corrosion (stress corrosion cracking threshold K-Isco), for cyclic loading (stress intensity factor range Delta K and fatigue-threshold Delta K-th), and for creeping at elevated temperatures (C* and C-t integrals). The structural integrity of welded structures is mainly affected by cracks in welded joints. We demonstrate the practical application of fracture mechanics parameters to the evaluation of structural integrity under the above-mentioned loading conditions.
