Numerical simulation of fatigue crack growth in friction stir welded T joint made of Al 2024 T351 alloy

AB  - The Extended Finite Element Method (xFEM) has been applied to simulate fatigue crack growth in an AA2024-T351 T welded joint, 5 mm thick, made by friction stir welding. The ABAQUS and Morfeo software has been used. Tensile fatigue loading (mean stress 10 MPa, stress ratio R=0) is applied to Tjoints with a configuration suitable for reinforced panels where both skin and the web (reinforcement or stiffener) is made of a high strength AA2024-T351. Crack is introduced in one edge of the skin base material. The properties of materials in the areas of joints and geometry measures of Tjoint are adopted from available experiments. Following numerical results are obtained: crack front coordinates (x, y, z) and stress intensity factors (K-I, K-II, K-III and K-ef) distribution along the crack tip, as well as the fatigue life estimation for every crack propagation step. The main objective of this research is to better understand fatigue behaviour of friction stir welded T joint of AA2024-T351.

AB  - Bucket wheel excavator ERs 1250 in Gacko has worked
for over 30 years. Excavator was working in very difficult
conditions because it was exploited very solid material
which negatively affected the dynamic behavior of the
whole structure. Bucket wheel boom of the excavator is a
single tube approximately 20m long. Finite element method
was applied in calculations and the results are presented in
the paper. The first calculation was performed for two load
cases. One case was for the complete usage of engine
power (the worst case) and the other was static analysis
based on the inertial load of the bucket wheel and the drive
group. Measurements of deformations and vibrations on the
bucket wheel boom were performing during process of
digging. Strain and stress measurements were obtained
using inductive sensors and eddy current sensors. These
sensors measure the change in length between the magnets
placed on the measuring points. Experiments and
calculations gave the same results that show the negative
effect of dynamic forces acting on a boom. Earlier this year
the crack was discovered in a cylindrical root of the tube
nearly 270 of its scope. Previously derived calculations
and measurements didn’t indicate the possibility of the
crack appearance. Therefore, additional simulations of
load were performed (horizontal and vertical unit loads)
that could cause the crack. Numerical analysis has shown
that the horizontal force in the amount of 1000 kN could
cause such a large crack.

AB  - Produženi rad rotorskog bagera (BWE) u teškim radnim uslovima može dovesti do otkaza mašina. Kod veoma važnih elemenata konstrukcije, može dovesti do katastrofalnog loma. Lociranje važnih elemenata konstrukcije je od vitalnog značaja za životni vek BWE, počev od projektovanja i izgradnje, pa do funkcionisanja i održavanja. Ovde je razmotren primer skorašnjeg otkaza jednog BWE koji je izazvao složeni lom, sastavljen iz zamora i konačnog ubrzanog loma. Mogući scenario ukazuje da je lom započeo iz jednog malog elementa usled grešaka uvedenih u zavarene spojeve lošeg kvaliteta, čiji je značaj potcenjen u konstrukciji u datim radnim uslovima i primenjenog opterećenja.
AB  - Continued service of BWE in severe working conditions may result in machine failure. In case of important structural elements it might lead to a large-scale breakdown. The allocation of structurally significant elements is of vital importance for the lifecycle of BWE, starting from design and construction, through operation and maintenance. The example of recent failure of one BWE caused by complex fracture, consisting of fatigue and final fast fracture is here considered. A possible scenario indicated that fracture has started from a small element due to defects introduced by poor quality of welded joints whose significance in the structure has been underestimated in the given operating conditions and applied loading.

AB  - Tokom operacije, kod rotornog bagera (BWE) se razvilo nepovoljno dinamičko ponašanje, plastična deformacija i lom konstrukcije. Posle sprovedene eksperimentalne/numeričke analize, potvrđeno je rezonantno dinamičko ponašanje strele odlagača. Dodavanjem novog elementa (štapa) je povećana dinamička krutost strele odlagača, pa je došlo do poništavanja rezonantnog ponašanja. Numerički model je urađen metodom konačnih elemenata i izveden je eksperiment, merenjem vibracija na unapred utvrđenom broju karakterističnih mesta. Eksperimentom, pored ostalog, su potvrđeni rezultati numeričke analize.
AB  - During operation, the bucket wheel excavator (BWE) has developed bad dynamic behaviour, plastic deformation and structural failure. After performed experimental-numerical analysis, resonant dynamic behaviour of the discharge boom has been confirmed. Adding a new tension bar has increased the dynamic stiffness of the discharge boom, and so the resonant behaviour has also vanished. The numerical model is carried out by finite element method and the experiment is carried out by measuring the vibration on a predetermined number of characteristic locations. The experiment, among other things, has confirmed the results of the numerical analysis.

Determining the condition of material for tension bar bucket wheel excavator operating under dynamic working conditions

AB  - Since the bucket wheel excavator SRs 1200 had crashed with bucket wheel boom heavily damaged, there was an opportunity to analyze the real structure that was in operation for past 40 years. As there are 4 more SRs 1200 bucket wheel excavators in RB Kolubara, obtained results can be of great benefit for 4 running bucket wheel excavators, as well as the revitalization of the damaged one. The following results were acquired: State of bucket wheel excavator's tension bar fatigue, operating under dynamic working conditions. This was managed by the determination of chemical mechanical properties, fracture mechanics and permanent dynamic strength parameters (Weller curve). Based on acquired results, an evaluation for remaining life assessment of materials was determined, allowing predictions for further bucket wheel excavator exploitation performance.

AB  - The structural integrity and operational safety of welded pressure vessels primarily depends on the behaviour of weldments. In spite of all efforts in material production and improvements in welding techniques, including strict codes, requirements and directives, the crack occurrence in welded structures cannot be completely excluded. This is why fracture mechanics analysis is inevitable in the structural integrity assessment of all welded structures. Examples of practical application of fracture mechanics parameters in cracked pressure vessel structural integrity are considered. This paper shows the determination of parameters of the fatigue crack for constituents of welded joints produced of high strength low alloyed steel Nionikral-70 (yield strength 700 MPa). Results have shown that the position of notch and crack initiation affect the values of the stress intensity range of fatigue threshold ΔKth and parameters in the Paris’ equation.
AB  - Integritet konstrukcije i sigurnost u radu zavarenih posuda pod pritiskom uglavnom zavisi od ponašanja zavarenih spojeva. Pored svih uloženih napora u proizvodnji i poboljšanja postupaka zavarivanja, uključujući i stroge standarde, zahteve i smernice, pojava prslina u zavarenim konstrukcijama se ne može u potpunosti izbeći. Zato je analiza mehanike loma neophodna u proceni integriteta svih zavarenih konstrukcija. Razmotreni su primeri praktične primene parametara mehanike loma u integritetu posuda pod pritiskom sa prslinom. Rad prikazuje određivanje parametara zamorne prsline za konstituente zavarenih spojeva izrađenih od niskolegiranog čelika povišene čvrstoće Nionikral-70 (napona tečenja 700 MPa). Rezultati pokazuju da položaj zareza i inicijacija prsline utiču na vrednosti raspona napona za granicu zamora ΔKth i na parametre Parisove relacije.

AB  - Površinski kopovi u Srbiji su osnova proizvodnje uglja, što opravdava usmerenje aktivnosti na neprekidni rad i održavanje mašina i uređaja za površinsku eksploataciju. Složenost konstrukcije rotornih bagera i drugih rudarskih mašina (odlagača, samohodnih transportera), njihova visoka cena, i visoki troškovi otkaza i održavanja, ukazuju na potrebu istraživanja i razvoja efikasnog sistema za dijagnostiku. U ovom radu su definisani postupak i razvoj integralnog modela sistema za dijagnostiku stanja i ponašanja čelične konstrukcije rudarskih mašina, što omogućava donošenje odluke o daljim akcijama vezanim za njihov rad (praćenje stanja, nastavak rada bez intervencija, revitalizacija, modernizacija, rekonstrukcija ili otpis). Rezultat ovih istraživanja je sistem procedura i njihovih međusobnih odnosa u cilju dobijanja podataka koji definišu stanje rudarske opreme i način daljeg delovanja.
AB  - Surface mines in Serbia are the basis of coal production, justifying to focus the activities on continuous operation and maintenance of machinery and equipment for surface mining. Structural complexity of bucket wheel excavators and other mining machinery (spreaders, belt wagons), their high prices and high costs of failures and maintenance indicate the need to research and develop an efficient diagnostics system. The article defines the methods and development of the model of an integrated system for state diagnostics and behaviour of mining machine steel structures, enabling to decide on further actions for their operation (state monitoring, to continue operation without intervention, retrofit, updating, redesign or amortisation). The result of this research is a system of procedures and their mutual relations with the aim to obtain data on defining the mining equipment state and mode of further treatment.

AB  - Dijagnostika stanja i ponašanja je od presudnog značaja za donošenje pravilnog stava o radu i održavanju rotornog bagera, odnosno svih komponenti bagera, od čelične konstrukcije pa do pogonskih grupa. Da bi jedan rotorni bager zadržao ili poboljšao svoje performanse u određenom vremenskom intervalu, mora proći kroz revitalizacione procese koji su bazirani na različitim dijagnostičkim metodama ispitivanja. Pojedine metode ispitivanja biće prikazane u ovom radu. Realizovano je nekoliko projekata sa aspekta rekonstrukcija i revitalizacija rotornih bagera kako na kostolačkim, tako i na kolubarskim kopovima. Naveden je samo jedan broj izvedenih projekata koji su podigli ili u krajnjem slučaju zadržali performanse bagera u cilju što boljeg kapacitetnog i vremenskog iskorišćenja osnovne rudarske mehanizacije.
AB  - Diagnostics of condition and behavior is of crucial importance regarding proper decision on operation and maintenance of bucket wheel excavator including all of its components (from steel structure to engines-drives). In order preserve or improve performances within certain time interval bucket wheel excavator must be subjected to revitalization processes which are based on various methods of diagnostics examination. Some of these methods are presented in this paper. Several projects are completed on topic of reconstruction and revitalization of bucket wheel excavators, both on Kostolac and Kolubara open pits. Only few of these projects are presented ones which achieved improved or at least preserved performances of the excavators, regarding their higher production rate and time utilization of main mining equipment.

AB  - U radu je prikazana analiza popuštanja prstena oslonca br. 3 rotacione peći u FC, Beočin.
