Integrity of Welded Joints Made of Alloy NiCr21Mo

AB  - The research covers the investigation of mechanical properties of welded joint made on NiCr21Mo alloy (commercial trademark Incoloy 825), and joints of steels P355GH and X2CrNiMo17-12-2, as well as the influence of the achieved mechanical properties on structural integrity. Ongoing research is oriented on welded joints made of NiCr21Mo, i.e., the alloy to be introduced for certain parts (made of the aforementioned materials P355GH and X2CrNiMo17-12-2) of processing equipment exposed to elevated temperatures and high corrosive environment. Three preliminary welding technologies are presented in the first part of the paper. Tungsten inert gas (TIG) welding technique is used due to the type of filler material. The filler material features mechanical properties that provide an overmatching effect. After non-destructive tests (NDT), mechanical properties of all three welded joints are examined according to criteria that guarantee safe work and welded component integrity. In addition to mechanical tests (uniaxial tension, bending, impact toughness, hardness measurements), a microstructural analysis is performed to verify the applied preliminary welding technologies and evaluate the integrity of the obtained joints. After analysing all tests it is confirmed that the application of the preliminary welding technology has met all the requirements according to the applied criteria.

AB  - Risk analysis of containers in a coal drying facility was performed using the Failure Modes and Effects Analysis (FMEA) method in combination with the risk matrix. The selected exploitation period analysed for all vessels was 5 years, since there is a lot of data about the maintenance performed during this period, including results of material testing performed by an accredited laboratory. Based on all issues detected by testing, risk probabilities (with corresponding levels of severity) of various defects were calculated, and potential expected repair costs determined. These probabilities were then used as input for the risk matrix which indicated the most critical types of defects, both in terms of occurring probability and the severity of their occurrence. It was concluded that through-thickness cracks were the most dangerous defect in this case. Furthermore, high probabilities of most defects considered, implied that containers will become unreliable and unfit for continued exploitation in the near future. Suggested means of preventing failures include a more thorough periodic maintenance and control of these vessels, until it is possible to fully replace them with new equipment.

AB  - The purpose of this paper is to present impact of the improper choice of the procedure for repairing of pressure vessel for methanol storage, which finally could leads even to its failure. Represented information are based on the results of inspection activities from one oil & gas plant. Anyhow, these kind of problems can appear in industry units which treating or using methanol for different purposes, especially in cases when residual stresses are enough significant to cause damage mechanisms and creation of cracks in pressure vessels or pipelines.

AB  - The paper presents assess the integrity of welded joints on pressure vessels made from HSLA steel. Risk based approach is applied using Failure Analysis Diagram to assess likelihood of failure. Special attention is paid on cracks defects by advanced ultrasonic testing which are unacceptable by standards, but difficult to be repaired. Structural integrity assessment was performed based on evaluation of fracture mechanics parameters, which has been used to improve safety of welded structures, focusing on welded joints on pressure vessel, as the most critical components. Simple engineering method is presented, based on the Failure Analysis Diagram (FAD) to explain evaluation of fracture mechanics parameters and their critical values in order to assess structural integrity of welded joints.

AB  - The paper describes the reconstruction procedure of 3 autoclaves, i.e. equipment used for drying raw coal. Due to material degradation in working conditions and damage, the lower part of the autoclave, of steel Altherm 55 (commercially known) is completely replaced by 18 Mn Mo4-5+NT
(commercially known), in order to extend service life of this pressure equipment and increase plant reliability. The reconstruction procedure of autoclaves is presented, i.e., the welding technology for the lower (new) part of the autoclaves. Structural integrity assessment is performed by NDT methods and hydrotests on reconstructed equipment before recommissioning, as well as for the strict criterion of the quality requirement of welded joints exposed to dangerous working fluids.

AB  - Risk based approach to assess structural integrity and life of pressure vessel has been presented, starring from EU PED 2014/68 and API 581, ending with use of basic fracture mechanics parameters. In the scope of risk matrix, structural integrity has been tackled by use of the Failure Assessment Diagram (FAD), while structural life was assessed by means of Paris law, using fatigue crack growth rate as relevant parameter. Several case studies have been provided to illustrate this comprehensive approach, including penstock and air storage tanks in Reversable Hydro Power Plant, and two spherical storage tanks, one for vinyl chloride monomer (VCM), the other for ammonia. Besides the assessment of integrity and life, including some important issue like over-pressurizing, roles of engineers and managers in this process is defined and explained.

AB  - The possibilities of testing real constructions are often limited, especially in case of large constructions. The idea of model testing is to create a sub-scaled model in order to anticipate the behavior of the real construction, regarding the behavior of the model, with sufficient accuracy. The aim of this paper is to demonstrate that model testing of bucket wheel excavator structure, from the aspect of the strength of the constructions, is possible. In order to prove this assumption, firstly, numerical calculations of a real construction and its sub-scaled model were performed using the Finite Element Method. Sub-scaled structure is 10 times scaled real structure (in size and plates thickness). Within the static calculation, the analysis of the stress mapping from sub-scaled model to real structure was carried out, by partial groups of construction. The coefficients connecting stresses of sub-scaled model and stresses of real construction were formulated. Dynamic calculations of sub-scaled model and real structure were also performed. Then, a physical model was produced and subjected to experimental testing. Experimental testing was performed in order to verify the numerical models. A parallel testing of the model with strain gauges and a system for non-contact measurement of displacement and deformation was performed. High matching results were obtained of two experimental methods on one side, and numerical calculation on the other side. The physical model and the successful experiments carried out on it confirmed that these structures can be subjected to model testing, without important constraints and with sufficient accuracy.

AB  - Ammonia is a very dangerous fluid, and it is so important that its storage tanks are safe. Fusion welded joints (in further text: welded joints) are the 'weakest' location in some structures, in this case - tanks, and the detection of defects in welded joints during manufacture is also very important, since defects may cause failure with catastrophic events. NDT techniques that have been performed on welded joints show insight into the quality of the performed welding technique, and results imply whether tanks are safe to be put into exploitation. Three different methods are used for testing: visual, penetrant, and ultrasonic (in this case a new method is used). The first two methods show no irregularities, but third NDT method shows the necessity for tank repair. All of these tests are performed in accordance with relevant standards that are discussed, as well as the used NDT methods in general, with their ability and restrictions.

AB  - Gas rectification columns are process apparatuses which are very important part of each onshore plant. Sudden failure of these types of columns causes huge daily losses, while fluid leakage can be very dangerous for the people and hazardous for the environment. For that reason, a regular and correct examination of the column is of great importance for the continual process of leading. Together with the detailed examination of the column, a risk-based inspection was applied to maximize savings, both material, time, and costs. The expected remaining service life of rectification columns was also analyzed, while the corrosion rates were calculated according to the various international standards. The minimum required column wall thickness was calculated according to the most commonly used international standard and the obtained difference was analyzed. Detailed analysis of the total risks of the column due to potential failure is presented.

AB  - Predmet ove doktorske disertacije je istraživanje ponašanja zavarenih konstrukcija sa smanjenim stepenom sigurnosti prema krtom lomu i otpornost na prsline u cilju ocene njenog integriteta i veka. U tom slučaju posebna pažnja se posvećuje mestima koncentracije napona, jer se krti lomovi ovih konstrukcija po pravilu događaju upravo na takvim mestima. Radi detaljnog proučavanja nakstanka i rasta prsline, neophodna je primena principa mehanike loma, jer klasični pristup konstruisanju (projektovanju) preko faktora koncentracije napona i čvrstoće u tom slučaju nije dovoljan. Primenom parametra mehanike loma, kao što je faktor inteziteta napona, čiji opseg definiše brzinu rasta prline, a čija kritična veličina (žilavost loma) određuje kritičnu dužinu prsline. Time se obezbeđuje pouzdana procena integriteta konstrukcije (ako se dokaže da je faktor intenziteta napona manji od žilavosti loma), odnosno procena veka konstrukcije (primenom zakona mehanike loma na izračuvavanje krritičnih parametara za poznatu ili pretpostavljenu početnu dužinu prsline, njenu kritičnu vrednost, kao i izračunati opseg faktora intenzitata napona). Konzervativni pristup u svim koracima ove procedure obezbeđuje pouzdanu eksploataciju konstrukcije sa smanjenim stepenom sigurnosti.
AB  - The subject of this doctoral dissertation is the research of the behavior of welded structures with a reduced degree of safety on brittle fracture and crack resistance in order to assess its integrity and age. In this case, special attention is paid to the stress concentration points, since the fractures of these structures tend to occur exactly in such places. For the detailed study of the crack and growth of the crack, it is necessary to apply the principle of fracture mechanics, since the classical approach to design (design) through the factor of stress concentration and strength is not sufficient in that case. Using the fracture mechanics parameter, such as the voltage intensity factor, whose range defines the rate of crack growth, and whose critical size (fracture toughness) determines the critical crack length. This ensures a reliable assessment of the integrity of the structure (if it is proven that the stress intensity factor is less than the tensile strength of the fracture), or the assessment of the century of construction (by applying laws of fracture mechanics to calculate critical parameters for known or assumed initial crack length, its critical value, as well as calculate the range voltage intensities factor). AB  - This paper describes the attempts of forklift repair, wherein cold cracks initiated due to residual stresses, in order to allow further exploitation. These forks were made of non-alloyed steel with high carbon content, steel C45, which typically requires heat treatment in order to be properly welded. For this reason, the welding technology used for the manufacturing and repairing the equipment in question was carefully analysed in order to determine the cause of cold cracks, after each attempt at repairing. It was determined that the cracks were not the consequence of the welding procedure themselves, but were caused by defects in the base material itself, which were impossible to remove by welding.

AB  - Manufacturing ammonia storage tanks represents a very demanding and responsible task. The paper presents the methodology for manufacturing two ammonia storage tanks in Russia, along with all the necessary steps. The base material used for tank manufacture is steel P355NL2. Instructions and requirements in EN 14620 standard need to be followed. This standard dictates all previously mentioned steps, hence the standard itself is shown here. The welding technology of two steel tank shells is also shown. Integrity assessment of the tanks is necessary to carry out immediately before the tanks are put into service. NDT results for welded joints and results of adequate tests performed on the tanks themselves provided insight into the quality of the performed work, and have shown that the selected welding technologies have met all requirements in terms of strength, thus confirming that the tank integrity is satisfactory.

AB  - The main goal of this paper was to assess the integrity of welded joints in the main pipeline of the reversible hydropower plant "Bajina Bata". Japanese steel Sumiten 80P (SM 80P) was used as the parent material. European recommendation for pipeline safety factor is equal to 1.7 and this value was used for calculations of the RHPP "Bajina Bata", whereas the value recommended by Japanese standards is 2.1. A relatively small safety factor, which is different from the Japanese recommendation (since the material itself is Japanese), represented one of the main reasons for a detailed investigation of the pipeline structural integrity and safety, using the prototype. In the case of pressure vessels, the welded joint is a location of stress concentration, which can act in the same way as residual stresses. Assessment of prototype test results is possible to perform based on stress and strain calculations of vessels with ideal geometry. For this reason, the solution for thin-walled vessels is given, both in elastic and elastic-plastic areas. Numerous tests were performed in order to obtain a reliability assessment necessary for the construction of the pipeline, since the consequences of potential failure would be disastrous in this case. A numerical simulation, based on the experimentally determined mechanical properties of the material used, was also performed in order to obtain the stress/strain distribution. These results were then compared to the experimentally obtained ones, and it was concluded that there is a good level of compliance between numerical and experimental results.

AB  - Presented is the effect of plasma hardfacing (or just hardfacing) and carbides presence on the occurrence of cracks and microcracks in the welded layer. The reasons behind this phenomenon are analysed and explained. In addition, the plasma welding technology with all the necessary data such as welding parameters is shown for the case of undamaged tooth of a machine used for the milling of marble. The welded layer with a significant amount of tungsten-carbide is applied onto new, undamaged tooth in order to improve the characteristics of the surface layer of the base material by increasing its hardness which leads to increasing of wear resistance and impact toughness. After welding, the tooth is cut using electrical discharge machining (EDM) for examining the applied surface layer in different locations throughout the welded joint. Macro and microstructural analysis aided in determining the characteristics of the surface layer. The nature and causes of cracks and microcracks are analysed in order to provide a better solution to avoid crack occurrence, as well as in determining their potential effect on the integrity of the tooth as a whole.

abstract = "Presented is the effect of plasma hardfacing (or just hardfacing) and carbides presence on the occurrence of cracks and microcracks in the welded layer. The reasons behind this phenomenon are analysed and explained. In addition, the plasma welding technology with all the necessary data such as welding parameters is shown for the case of undamaged tooth of a machine used for the milling of marble. The welded layer with a significant amount of tungsten-carbide is applied onto new, undamaged tooth in order to improve the characteristics of the surface layer of the base material by increasing its hardness which leads to increasing of wear resistance and impact toughness. After welding, the tooth is cut using electrical discharge machining (EDM) for examining the applied surface layer in different locations throughout the welded joint. Macro and microstructural analysis aided in determining the characteristics of the surface layer. The nature and causes of cracks and microcracks are analysed in order to provide a better solution to avoid crack occurrence, as well as in determining their potential effect on the integrity of the tooth as a whole.",

AB  - Cracks and other defects that can occur in pressure vessel have been a significant practical problem for the integrity of such vessels for a very long time, and these defects can initiate and propagate due to various factors, such as the development technology or manufacturing processes, welding activities, exploitation conditions to which the vessel is subjected, or environmental effects. For some of the previously mentioned influences that can affect crack initiation it is impossible to predict whether or not they will cause problems, since they depend on several factors. In this paper, the effect of exploitation conditions and welding of starting pressure vessels on crack initiation and propagation is presented. The starting pressure vessel is a part of 
 he boiler installation within the Obrenovac thermal power-plant, and is used for moisture separation. The crack was located in the welded joint between one of the connecting branches and the starting pressure vessel, which was subjected to relatively variable exploitation
conditions. Effects that could lead to crack initiation and propagation were analysed, along with potential solutions that could help in avoiding these issues. Short theoretical reviews of requirements that must be met by pressure vessels (in terms of standards) are shown, as well as the theoretical observations related to the effect of welding activities and the consequences of defects that could occur.

AB  - Cracks in pressure vessels represent considerable and serious practical prob-lem. These defects can be initiated and enhanced by various factors, such as manufacturing processes, development technology, welding, working condi-tions, and environment. Some of the factors are possible to monitor, thus gain-ing insight into how they can affect crack initiation and prevent it from occur-ring. However, some of them are not possible to predict since they represent a combination of several factors. Presented in this paper is the influence of ex-ploitation conditions and welding on crack initiation and propagation on a spe-cific example involving a starting vessel in thermal power plant. Crack was de-tected in the welded joint after a certain time in exploitation with relatively var-iable working conditions. Effects that could have led to crack initiation and propagation, as well as the potential solutions for avoiding them, were ana-lysed. In addition, a short theoretical review of the demands which must be fulfilled by pressure vessels is given, with special focus on the effects of weld-ing and the consequences of potential defects.
