AB  - Assessing heat released only related to the formation of primary crystals provides results with a significantly higher sensitivity than a traditional assessment of undercooling value. In this work, two similar Ti5B1 master alloys (commercial and refined) are used for grain refinement of Al7Si4Cu aluminum alloy to assess narrow differences in heat release during primary crystallization. The heat released related to primary crystallization is 2.50 +/- 0.03, 3.16 +/- 0.12, and 7.92 kJ kg(-1) for samples treated with the refined master alloys, commercial master alloys, and sample solidified without grain refinement, respectively. The acquired results showed that the suggested method is more efficient in comparison with traditional metallographic or undercooling methods for the assessment of grain refining efficiency with the potential to extend the suggested approach on a wide range of metallic structures where solidification occurs by eutectic-type primary crystallization characteristics.

AB  - Turbine and generator rotors and shafts undergo high stresses during regular working lifeand, from a safety and operational aspect, are the most significant components of a powergeneration system. Depending on the appropriate operating conditions, like temperature and/orcorrosion the, shafts can be fabricated out of low/high alloy heat resistance material or of lowalloyed, highly toughened material for different application. Despite known good practice anddeveloped operation procedures, the failures of shafts sometimes occur. The right and well-definedfailure analysis is the basis for feasibility analysis of repair method in the power generating industry.The analysis of direct and indirect costs of repair after the failure analysis as well as the analysis ofthe repair and post-repair conditions of the repaired element is the vital for decision on the keyquestion. Is it possible to repair this element and what is the optimal repair strategy?This paper compares and analyses two approaches, by weldability analysis and weld cyclesimulation, in order to determine welding feasibility analysis of cracked hydro turbine shafts.

AB  - The fracture surface appearances are slowly changed through decade’s side by advantages in technology of steel production.Basic requirements for cleaner steels and lower energy consumption during production induce that newer steels have somedifferent fracture features compared to the old ones. This paper describes morphology of different corrosion fatigue andstress corrosion cracks. The brief failure analysis with key results will be presented for each case mentioned in paper, andemphasize will be on morphology and characteristic features of fracture surfaces. Macro appearance of fatigue cracks will bediscussed in detail and characteristic features of stress corrosion fractures will be analyzed. Also, the results from scanningelectron microscopy will be presented in this paper.

AB  - Commercial gas cylinders are common type of pressure vessels in many health care and technical facilities. Unexpectedfailures of gas cylinders occur despite of fact that the design, manufacture route, quality control, transportation, and handlingare specified by various standards and regulations, particularly in domain of periodic inspection. A case study of the suddenfailure of the 25 years old gas cylinder made of low-alloy steel is presented in this paper. Exploded cylinder was filled withcommercial mixture of nitrogen and CO/CO2. Results of chemical analysis, mechanical testing and microstructure andfracture surface examination of gas cylinder material are given in this paper. Key results from failure analysis revealed microcorrosion pitting as a consequence of undesired traces of moisture. This slow crack initiation combined with gas mixturefilling and exhausting cycles, promoted the local damage which could explain the mechanism of failure. In addition, theanalysis of gas cylinder material in moment of failure is evaluated by using the critical distance parameter

AB  - Railway axles are vital parts of railway. Their failure in the form of dynamic fracture is commonly of disastrous outcomes for railway vehicles. Accordingly, railway axles are designed to be highly reliable, while the maintenance system requires regular inspection in terms of crack initiation. However, due to complex exploitation conditions, complex stress state and multiple stress concentration, railway axles often experience fatigue failures. This occurrence has been studied in a large number of papers. This paper too sheds light on the causes of fracture occurrence in the axle of railway freight car for coal transport in a thermal power plant. Detailed analyses were conducted on the axle fracture surface and mechanical properties. Also, microstructure of the axle material, as well as on exploitation conditions and stress state was examined. Calculations indicated that, apart from working load impact, the influence of press fit joints, especially of the one between the labyrinth seal and the axle is of crucial importance for the analysis of railway axle stress state. The entire numerical-experimental analysis has shown that the considered axle failure was caused by inadequate maintenance, insufficient axle strength and adverse stress state in the railway axle critical cross-sections.

abstract = "Railway axles are vital parts of railway. Their failure in the form of dynamic fracture is commonly of disastrous outcomes for railway vehicles. Accordingly, railway axles are designed to be highly reliable, while the maintenance system requires regular inspection in terms of crack initiation. However, due to complex exploitation conditions, complex stress state and multiple stress concentration, railway axles often experience fatigue failures. This occurrence has been studied in a large number of papers. This paper too sheds light on the causes of fracture occurrence in the axle of railway freight car for coal transport in a thermal power plant. Detailed analyses were conducted on the axle fracture surface and mechanical properties. Also, microstructure of the axle material, as well as on exploitation conditions and stress state was examined. Calculations indicated that, apart from working load impact, the influence of press fit joints, especially of the one between the labyrinth seal and the axle is of crucial importance for the analysis of railway axle stress state. The entire numerical-experimental analysis has shown that the considered axle failure was caused by inadequate maintenance, insufficient axle strength and adverse stress state in the railway axle critical cross-sections.",

AB  - During the refurbishment of the hydroelectric generating set A6 on HPP "Djerdap 1", for the state analysis and assessment of the level and causes of degradation of the structure of the vertical Kaplan turbine runner guide vane apparatus non-destructive tests and inspections, as well as destructive tests of base material and welded joints, have been carried out after 40 years of service. Results of non-destructive tests performed on welded joints are presented in this paper (magnetic particle and ultrasonic inspection), as well as results of destructive tests of the base material and welded joints (testing of tensile properties, impact testing, metallographic analyses of the structure). A large number of crack type line indications were detected by magnetic particle inspections, while the occurrence of partial penetration in roots of welded joints was detected by ultrasonic inspections, as well as lamellar tearing of the base material. Tensile properties of tested samples taken in longitudinal and transverse direction fulfilled the requirements of the standard with certain deviations, which does not stand for samples taken in z-direction with significantly lower values of contraction of the cross-section than minimum prescribed values, which proves that base material is not resistant to the occurrence of lamellar cracks. Metallographic tests performed on specimens taken from the base material in longitudinal and transverse direction showed that the microstructure is stripe-shaped and ferrite-pearlite with non-metallic inclusions of oxide, sulphide, silicate and aluminate type, while metallographic tests performed on specimens taken from welded joints showed that their microstructure is stripe-shaped and ferrite-pearlite with non-metallic inclusions of oxide type. A large number of micro- and macro-cracks were detected in the microstructure as well. Experimental tests enabled the determination of the causes of occurrence of lamellar tearing in base material and crack type defects in welded joints, while analytical calculation that refers to the stress state enabled integrity of welded structure of the upper ring of the turbine runner guide vane apparatus.

AB  - This paper describes the analysis of major failure of 28 MW horizontal hydro turbine shaft. The analysis of load carrying capacity of critical radius and fractography analysis are presented. Special emphasize is on metallurgical failure analysis of in-service crack initiation. The analysis of stresses is obtained by the finite element method and the developed model and load conditions are described. Finite element analysis is performed for case of normal service and start-up regime. Based on the failure analysis and numerical calculations, it could be concluded that the seal box design led to constant flow of river water in zone of critical radius which resulted as occurrence of corrosion fatigue cracks and major failure of turbine shaft. Suggestions for problem solution for the turbine shaft are also presented.

AB  - The superstructure of the ARs 2000 spreader leans on three crawlers of identical length, width and height. Serious damage to the track wheels threads occurred already during the spreader's travel from the erection site to the open pit mine as well as immediately after the overburden system exploitation started. The goal of the study presented in this paper was to diagnose the cause of the track wheels premature damage. Contact stresses on the track wheel bearing surface are defined by applying Hertz's theory and FEM. In order to clarify the causes of the damages, experimental investigations were performed with the purpose of defining the chemical composition, tensile properties, impact toughness and macro and microhardness of the track wheel material. Metallographic examinations were also conducted. Based on the results of the analytical-numerical-experimental analysis, it can be concluded that track wheels failures are predominantly caused by the 'design-in' and 'manufacturing-in' defects.

AB  - Stacker ARs 2000 presents the final link in the system for continuous overburden removal in the open pit mine "Kostolac" Serbia. Its superstructure leans on three crawlers of the same length, width and height. During the stacker's travel from the erection site to the open pit mine, three crawler chain links fractured, presenting an indication of the problems that were to occur during exploitation. In fact, after only 1000 working hours (about three months), 30 chain links sustained fractures resulting in direct and indirect costs due to the downtime that substantially diminished the effects of the overburden removal system. The goal of the study presented in the paper was to diagnose the cause of chain link breakdown occurrence. Working stresses in the chain link are defined by applying FEM. Experimental investigations define the chemical composition, the tensile properties, the impact toughness and the macro and microhardness. Metallographic examinations are conducted additionally. Based on the results of the numerical-experimental analysis, it can be concluded that chain link breakdown is predominantly caused by (a) substantial deviation of the mechanical properties of the material with respect to those prescribed by the standard and (b) the existence of macro and microcracks in the material structure.

AB  - An analysis of the influence of heterogeneity of the ferriteaustenite welded joint on its integrity has been performed. The Charpy specimens, with notch positioned in different regions of welded joint, have been tested using the instrumented pendulum to separate crack initiation and growth energy. In all cases tested (different heat input, room and low temperature, down to -60°C), weld metal had the lowest toughness, due to the presence of S ferrite, which was not the case in the heat affected zones, having surprisingly high toughness, including both crack initiation and growth energies. Finally, J-R curves have been obtained by using standard fracture mechanics testing procedure and compared with crack driving forces, obtained numerically using King's method, enabling estimation of influence of cracks on integrity of ferriteaustenite welded joints in cylindrical pressure vessel.

Izbor punjenih žica za navarivanje železničkih šina

AB  - U savremenim uslovima eksploatacije, šine su izložene sve većim brzinama i osovinskim opterećenjima, pa se javljaju i sve veća eksploatacijska oštećenja. Dok je habanje šina značajno smanjeno uvođenjem u upotrebu odgovarajućih čelika i sredstava za podmazivanje, greške nastale usled kontaktnog zamora, tzv. RCF (rolling contact fatigue) greške, postaju sve veći problem na visoko opterećenim prugama. Reparatura oštećenih delova šina postupkom navarivanja je standardna metoda održavanja šina u svetu, a manjim delom kod nas, pa su razvijeni poluautomatski postupci koji su zamenili sporo ručno navarivanje obloženim elektrodama. U radu su prikazani rezultati primene nekih samozaštitnih punjenih žica i punjenih žica za rad u zaštiti CO2 gasa koji se koriste za navarivanje šina. Prikazano je kako vrsta dodatnog materijala utiče na raspodelu tvrdoće kroz presek spoja i makroskopski izgled navara. Dobijeni rezultati predstavljaju dobru osnovu za dalja ispitivanja u cilju određivanja eksploataciskog veka repariranih šina.
AB  - In modern railway exploitation, rails are exposed to a constant increase of speed and axles loads, which are causing increased exploitation damages. While wear has been reduced by introducing appropriate steel and lubricants rolling contact fatigue (RCF) defects have become more prominent on highly busy routes. Reparation of damaged rails by hard facing is standard method of maintenance in the world, but not in our country. Slowly manual processes are replaced by half-automatic welding processes. This paper describes behavior of some self-shielded flux cored wires and gas-shielded flux cored wires which are using for hard facing processes. Influence of the type of filler material on the hardness distribution and macroscopic view of deposit metal is also shown. These results should be used for further testing according to determination of remain life of repaired rails.

Weldability testing of microalloyed steel and integrity assessment of welded joint

AB  - The results of weldability assessment of high strength low carbon microalloyed steel are presented. These results are used for integrity assessment of weldments. Two aspects of behaviour were considered. These are the risk of cracking during manufacturing and the risk of brittle fracture due to weld joints susceptibility. The experiments were performed on thermo - mechanically control processed steel (TMCP), high strength low carbon steel, microalloyed with Ti and Nb. Welded joints were performed by Shield Metal Arc Welding (SMAW) welding process. Weldability assessment included the tests of mechanical and structural properties of welded joints, welded joint susceptibility to hot (FISCO test), cold cracking (Control Thermal Severity - CTS test), reheat cracks (Tanaka-test) and to lamellar tearing (Windows test), as well as the susceptibility test to ductile-to-brittle transition behaviour of welded joint and its constituents. Since considered steel is of high strength, special attention is paid to fracture mechanics methods testing of welded joint behaviour in the presence of a crack-like defect. Standard Test Method for Crack-Tip Opening Displacement, - CTOD i.e. δ c for maximal load, is used in the analysis of stable crack growth. Transition temperatures, i.e. 50% Charpy impact energy and drop weight test for nil ductility temperature (NOT) were used for determination of behaviour related to brittle fracture. Test results have shown that welded joints obtained by specified welding technology, are of satisfactory quality regarding mechanical properties, but also regarding crack initiation and growth. The benefit of using that approach for integrity assessment of high strength steels weldment can be expressed in reduced wall thickness, followed by significant reduction in welded joint cross-sections, welding consumables consumption and time necessary to produce welded joints.
