The effect of the residual stresses and strains is one of the most important parameters in the structural integrity assessment. A finite element model is constructed in order to simulate the multi passes mismatched submerged arc welding SAW which used in the welded tensile test specimen. Sequentially coupled thermal mechanical analysis is done by using Abaqus software for calculating the residual stresses and distortion due to welding. The new model for latent heat was tested; this model will avoid high temperature levels in the weld metal. In this work, three main issues were studied in order to reduce the time consuming during welding simulation which is the major problem in the welding computational mechanics (WCM). The first issue is the dimensionality of the problem. Both two- and three-dimensional models are constructed for the same analysis type, shell element for two-dimension simulation shows good performance comparing with brick element, and this reduction could be used for l...arge structures in order to calculate residual stresses and strains where the very accurate results not needed. By using this type of dimensionality reduction, the analysis time will be reduced efficiently. The second issue that effect the time consuming the simulation of welding process is the number of the integration points per element, full and reduced integration points elements were used for this propose. The reduced element shows good performance comparing with full integration, also, in some cases, the reduced elements could be even better than the full one comparing with experimental results, this because of some numerical problems which the full integration elements suffer from them while the reduced one not. The last numerical issue was about the finite difference scheme. For the transient problems, the transient solution could be calculated by using either implicit or explicit schemes. The conventional method to calculate residual stress is by using implicit scheme that because of the welding and cooling time is relatively high. In this work, the author shows that it could use the explicit scheme with the mass scaling technique, and time consuming during the analysis will be reduced very efficiently. By using this new technique, it will be possible to simulate relatively large three dimensional structures.
Once the residual stresses are calculated and validated, the effect of these stresses on the structure could be tested. Two types of effects were studied in this work, the first on is the effect of the residual stresses on the buckling characteristics, critical buckling load and the buckling modes are calculated in presence of welding residuals. The results show that there is an effect in both characteristics especially in the later mode shapes. The same study is done for the free vibration analysis, and the same conclusion is gotten for the dynamic characteristics which are natural frequency and dynamic mode shapes.
Tensile test simulation is done by using these stresses as initial state. The result show fair agreement comparing with the experimental result. The experimental done by using the digital image coloration (DIC) technique. The comparison between the simulation with residual stress and without residual stress show the differences between two cases especially at the elastic loading range which is very important in the most engineering problems.
