Risk Evaluation: Brief Review and Innovation Model Based on Fuzzy Logic and MCDM

AB  - The risk assessment of engineering systems represents an important part of the quality of service and dependability. The existing methods for risk evaluation use crisp sets for rating partial indicators' proposition and their cumulative products as an overall indicator. In this paper, existing FMEA and FMECA methods have been improved using the fuzzy expert system for calculating the risk priority number. The application of fuzzy logic allows the use of linguistic descriptions for risk analysis. In this way, the state of the system in terms of risks and consequences is better described. The settings of the fuzzy systems are based on the application of two multi-criteria decision-making methods. The AHP method was used to define the mutual relationship of the impact of partial indicators (occurrence, severity, and detectability) on risk. In this way, subjectivity in risk assessment is reduced. In the composition of the fuzzy model, the TOPSIS method is introduced to reduce the dissipation of results, which contributes to the accuracy of the outcome. This contributes to the accuracy of the results. The results were verified through a case study of a complex engineering system-bucket-wheel excavators. The risk was observed from the aspect of the danger of damage and the danger of downtime. The initial information for weak points of ES is defined according to historical damage events and statistics of downtime. Expert knowledge was used for weak points grading in the model. Additional model verification was performed using similar methods, using the same input data. The innovative model, presented in the paper, shows that it is possible to correct different weights of risk indicators. The obtained results show less dispersion compared with other existing methods. Weak points with increased risk have been located, and an algorithm has been proposed for risk-based maintenance application and implementation.

AB  - This paper presents the model for the identification of reference points on the lifetime
curve of engineering systems. This curve commonly represents the increase and decline of failure
in relation to time. A direct correlation between failure rate and costs is assumed in this paper,
therefore, statistical and empirical analysis of costs provided reference points. This approach is
used for positioning stages of the engineering system’s lifetime with a minimal number of failures
and costs, regardless of whether these are acceptable or not. The following three stages are usually
identified: the beginning, the stationary part and the end of life. The boundaries between them are
recognized on the basis of minimum total lifetime costs and on economic lifetime costs. Model is
tested on the dozers, machines frequently used in the mining industry for the earthmoving operations,
and which are characterized by high operating and maintenance costs.

AB  - The possibilities of testing real constructions are often limited, especially in case of large constructions. The idea of model testing is to create a sub-scaled model in order to anticipate the behavior of the real construction, regarding the behavior of the model, with sufficient accuracy. The aim of this paper is to demonstrate that model testing of bucket wheel excavator structure, from the aspect of the strength of the constructions, is possible. In order to prove this assumption, firstly, numerical calculations of a real construction and its sub-scaled model were performed using the Finite Element Method. Sub-scaled structure is 10 times scaled real structure (in size and plates thickness). Within the static calculation, the analysis of the stress mapping from sub-scaled model to real structure was carried out, by partial groups of construction. The coefficients connecting stresses of sub-scaled model and stresses of real construction were formulated. Dynamic calculations of sub-scaled model and real structure were also performed. Then, a physical model was produced and subjected to experimental testing. Experimental testing was performed in order to verify the numerical models. A parallel testing of the model with strain gauges and a system for non-contact measurement of displacement and deformation was performed. High matching results were obtained of two experimental methods on one side, and numerical calculation on the other side. The physical model and the successful experiments carried out on it confirmed that these structures can be subjected to model testing, without important constraints and with sufficient accuracy.

AB  - Availability is one of the most used terms in maintainability engineering. This concept is used to denote: The quality of service of an engineering system, i.e., machines, weak points' analysis, asset management, as well as making decisions in the process of life cycle management. Availability is an overall indicator and contains partial indicators that are oriented towards reliability, maintenance, and logistical support. Availability presents a variable value and changes in time and space. Usually, availability is shown as the coefficient of time use of the machine. This approach is not good enough because it does not go into the structure of the availability itself and requires a high level of IT support in system monitoring. In this sense, this paper will use the fuzzy theory and the corresponding analytic hierarchy process (AHP) multi-criteria analysis to present a conceptual and mathematical model for the assessment of availability based on expert judgment. The model will be shown in the case study (on the example) of bulldozers working in the open-pit lignite mine.

AB  - This paper provides most significant analytical considerations of the project related to revitalization and modernization of bucket wheel excavator SRs2000 + VR. In other words, the application of appropriate technical measures in the framework of revitalization, must provide sufficient time, safe and economical work during operation at the surface mine. Main issues in the revitalization of the bucket wheel excavator are aimed at the new operating wheel unit, new bucket wheel, buckets and teeth. Computer modelling supports diagnostic procedures.

Sub -scaled model of the construction of the substructure, the slewing platform and the lower part of the pylons of the bucket wheel excavator SchRs630 is made. Numerical calculations (using Finite Element Method) and experimental testing of the model were performed. Experimental testing is performed using classical strain gauge method and Digital Image Correlation Method (Aramis system). Once again, advantages of Digital Image Correlation method compared to classical measurement methods are confirmed. The negative impact of conventional manufacturing methods in some zones is noticed.

AB  - Na površinskim kopovima EPS trenutno je u funkciji 4 rotorna bagera tipa SRs 2000. Bageri
su nabavljani i montirani u različitim periodima što je uslovilo da ovi bageri imaju različita
konstruktivna rešenja najvitalnijeg dela - glave rotora. Tokom dosadašnje eksploatacije ovih
bagera na našim površinskim kopovima, kao najslabija mesta pokazali su se sistemi za pogon
rotornog točka i sam rotor. To iziskuje optimalno definisanje modernizacije i revitalizacije
odnosno unifikacije pogonske grupe rotora, što bi trebalo da obezbedi povećanje pouzdanosti
bagera, a time i povećanje vremenskog i kapacitetnog iskorišćenja. Na osnovu sistematizovanja
zapažanja i primedbi korisnika i održavalaca ovih rotornih bagera kao i hronologije problema
u radu, vrši se analiza pogona kopanja na svim bagerima i donosi krajnji stav o mogućim daljim
aktivnostima sa ciljem unifikacije.

AB  - A crack occurred on gusset plate of pylon vertical truss of bucket wheel excavator (BWE) SchRs630. Numerical calculation model of pylons, slewing platform and undercarriage was formed. Calculations are done using finite element method (FEM) for different load cases. It was determined that the inertial forces caused by bucket wheel boom and counterweight boom masses while breaking slew drive cause the stress concentration in this spot. To complete the whole picture of the structure behaviour dynamic analysis was performed. Based on calculation and distribution of potential and kinetic energy on oscillation modes, using the reanalysis method, redesign of this part of the structure was proposed. The stress was reduced by over 20 % by the proposed redesign solution.

AB  - Bucket wheel excavator ERs 1250 has been in operation for over 30 years in the Grae'anica-Gacko mining basin. It is operating in very hard working conditions due to exploiting very solid material, which has adverse effects on the behavior of the whole structure. Bucket wheel excavator boom is a single tube approximately 20 m long. The crack was detected in a cylindrical root of the boom tube at nearly 270 degrees of its circumference. Finite element method was applied in calculations and the first calculation was performed for the complete usage of engine power (the least favorable case), but it didn't indicate the possibility of crack occurrence. Based on exploitation measurements of stress and accelerations, additional simulations of loading were performed (horizontal and vertical unit loads) that could cause the crack. Numerical analysis has shown that the horizontal force causes the initial crack. Measurements and realized loading cycles indicated that the effect of material fatigue is extremely strong. That is why the fatigue is the cause of a considerable crack increase. Based on numerical investigation of the failure, rehabilitation and reparation of the wheel boom were done in the manner as presented in the paper. So, bucket wheel excavator has been operating successfully for a number of years.

AB  - Bucket wheel boom represents the most loaded and the most responsible part of the excavator structure, participating only with 6 to 13 % in the entire excavator weight. Its length is selected depending on the technological requirements of mining deposit, and it has to be adjusted with the designed possibilities of the excavator. At the request of mining technology that is in compliance with the soil-mechanical properties of deposit, conditions for the selection of excavator optimal parameters are created, and therefore for determining the required length of the boom. In this paper, analysis of dynamic and static behaviour of boom extended from 1 to 10m with a step 1m was done. The maximum possible extension is defined as the aspect of the structural performance, dynamic behaviour and stress field. Finite Element Method (FEM) is used to obtain natural frequencies, displacements and stresses.

Identification of modular firefighting superstructures' dynamic behaviour

AB  - Specific functional requirements for firefighting vehicles have resulted in stricter exploitation regimes and frequent off-road use. Current practice appoints the problem of the strength of a superstructure's modules, which are very different in terms of torsional rigidity. It is important to say here that there are no unambiguous manufacturer's guidelines for bodybuilders to complete a firefighting vehicle. In such circumstances, the identification of the dynamic behaviour of modular firefighting superstructures further gains in importance. Developed numerical-experimental approach for identification, analysis and optimisation of the dynamic behaviour of modular firefighting vehicle superstructures is shown. Experimental part of this method is based on excitation of superstructure physical models with, for this purpose specially developed mechanical exciter. Also, natural frequencies of structures, important in terms of resonant zones, are obtained using bump test and FFT analysis. Finite elements method is defined as a diagnostic tool for the identification of structure behaviour, and the measured acceleration values at characteristic points as a proof of the model's correctness i. e. correctness of the applied optimisation approach. The numerical analysis of influence of suspension characteristics and connections of superstructure modules on their dynamic behaviour (eigen-frequencies and amplitudes) are also presented. Comparative analysis of the experimental and numerical results verified the numerical model. Such a model can save the time and money by reducing the experiments needed in the modular firefighting vehicle superstructures optimisation.

abstract = "Bucket wheel boom represents the most loaded
and the most responsible part of the excavator
structure, participating only with 6 to 13% in the
entire excavator weight. Its length is selected
depending on the technological requirements of
mining deposit, and it has to be adjusted with the
designed possibilities of the excavator. At the
request of mining technology that is in compliance
with the soil-mechanical properties of deposit,
conditions are created for the selection of
excavator optimal parameters, and therefore to
determine the required length of the boom. In this
paper, analysis of dynamic and static behavior of
boom extended from 1 to 10m with a step 1m was
done. The maximum possible extension is defined
as the aspect of structural performance, dynamic
behavior and stress field. Finite Element Method
(FEM) is used to obtain natural frequencies,
displacements and stresses.",

AB  - After years of excavator`s operation in adverse conditions, one can expect a ratio between the bucket wheel drive and bucket wheel boom which may lead to impairment of structural integrity. Finite elements method is defined as a diagnostic tool for the anomalies occurrence prevention during operation, and the measured acceleration as a proof of the model's correctness i.e. revitalization procedure. New solution of the bucket wheel drive reconstruction and revitalization (drive group replacing) is derived on the basis of detailed stress analysis, calculation results and measured accelerations at characteristic points. Operation life of the bucket wheel excavator is directly dependent of the steel structure durability. It is shown in practice that timely replacement of an old, irregular bucket wheel drive has a positive effect on the behavior of tubular structures of the bucket wheel boom. Experimental acceleration measurements must provide support to the numerical model based on finite elements method, which is main diagnostic tool.

AB  - Bucket wheel excavator ERs 1250 in Gacko has worked
for over 30 years. Excavator was working in very difficult
conditions because it was exploited very solid material
which negatively affected the dynamic behavior of the
whole structure. Bucket wheel boom of the excavator is a
single tube approximately 20m long. Finite element method
was applied in calculations and the results are presented in
the paper. The first calculation was performed for two load
cases. One case was for the complete usage of engine
power (the worst case) and the other was static analysis
based on the inertial load of the bucket wheel and the drive
group. Measurements of deformations and vibrations on the
bucket wheel boom were performing during process of
digging. Strain and stress measurements were obtained
using inductive sensors and eddy current sensors. These
sensors measure the change in length between the magnets
placed on the measuring points. Experiments and
calculations gave the same results that show the negative
effect of dynamic forces acting on a boom. Earlier this year
the crack was discovered in a cylindrical root of the tube
nearly 270 of its scope. Previously derived calculations
and measurements didn’t indicate the possibility of the
crack appearance. Therefore, additional simulations of
load were performed (horizontal and vertical unit loads)
that could cause the crack. Numerical analysis has shown
that the horizontal force in the amount of 1000 kN could
cause such a large crack.

AB  - This paper identifies the rubber belt conveyers' reliability function, operating on machines (bucket-wheel excavator, beltwagon, spreader) removing overburden on the Tamnava - East Field Open Cast Mine, depending on the belt length and operating time. The proposed methodology used to analyse operating time until failure is the basis to identify the reliability function. The methodology is based on the fact that belt operating time until failure may be represented by the composition of exponential distribution (sudden failures) and normal distribution (gradual failure), as well as on the fact that there is linear dependence between the belt length and the mean operating time until gradual failures. The proposed methodology and reliability function may be applied to analyse operation of other open cast mines, with certain adjustments, to provide better downtime planning, spare rubber belts planning, as well as to reduce open cast mine operating costs, i.e. optimal maintenance strategy.

AB  - The paper focuses on an investigation into the possible causes of the bad dynamic performance of bucket wheel excavator C7OOS (BWE) discharge boom in the Kolubara opencast mine, Serbia. A discharge boom load carrying structure model was produced and its static and dynamic calculations were made by the finite element method (FEM). The model was then validated by the experimental method - vibration analysis. The set goals were achieved by the FEM result analysis, which were further confirmed in the experiment. The causes for discharge boom weak performance were established. The main operation problems were found in the inadequate design of the discharge boom tie(s) and the subsequent installation of a steering cabin. Possible discharge boom reconstructions were considered with a view to improving its operation performance. The selection of the reconstruction approach was limited by the technical and financial resources available to the machine users. After the completed reconstruction, the discharge boom improved operation performance was demonstrated in practice.

AB  - This article aims to present a new approach for assessing of maintenance support and model for its introduction into dependability concept. Process of expertise judgment is used directly for assessing the organization of maintenance support and it is shown in the form of linguistic variables as appropriate fuzzy sets. For the introduction of maintenance support into dependability, fuzzy composition is used. Since reliability and maintainability are also influential indicators of dependability, it was necessary to develop a methodology for fuzzification of corresponding reliability and maintainability probability functions. This methodology is developed by using empirical scaling. The proposed approach has been applied to different types of bulldozers, as a usual technical system that operates at open pit mine.

AB  - This article presents derived methodological procedure of redesigning shaft, gear box, bucket wheel of bucket wheel excavator. Method of finite elements has been used for defining numerical model of shaft. As validation of the model, measurements of vibrations at characteristic points of gear box have been used. Obtained data in frequency domain proved correctness. This analysis is made for gear box of bucket wheel on bucket wheel excavator SRs2000 which operates at Kostolac coal basin in Serbia. On this basis, reconstruction of this structure has been performed.

AB  - In this paper the average malfunction costs (lost production) of the overburden excavation system on the Tamnava - East field open-pit mine caused by the failure of belt conveyor rubber belts which work on the bucket wheel excavator, belt wagon and spreader are determined, i.e. the unit cost of system malfunction per hour of belt conveyor work during belt lifetime. The basis for the calculation of malfunction costs is presented by the proposed methodology for the analysis of rubber belt working time to failure based on the fact that working time until sudden failure (tear, breakthrough) can be described by exponential distribution while working time until gradual failure can be described by normal distribution. The proposed methodology as well as the expression for malfunction cost determination can be used, with appropriate adoptions, in the analysis of the functioning of other open-pit mines for better planning of malfunctions, requirements for spare rubber belts as well reductions in working costs, i.e. they can indicate better (optimal) maintenance strategy.

AB  - Belt conveyors are complex systems with drive groups as functionally very important components. Their proper and reliable operational life is directly related to durability of the load-bearing steel structures. Drive units often have problems linked to increasing of vibrations of steel structures. Drive units on 2nd BWE-BC-S system on Drmno open cast mine (Serbia) and on waste dump on Pljevlja open cast mine (Montenegro) were used as the examples of behaviour and condition diagnostics. As the most suitable diagnostic tool, numerical-experimental procedure was defined in the paper. It showed that the considered constructions failed due to incorrect operational parameters related to vibrations of structures. Appropriate strength diagnostic gave solutions for rehabilitation and reconstruction. The analysis was done using computer calculation, finite element method, with the required experimental measurements. This enabled determination of the actual behaviour of structure, reliable prediction of its response in exploitation, determination of the cause for unfavourable behaviour or failure, assessment of service life time of reliable exploitation and the level of revitalization. As exploitation problems develop mostly from improper geometry design, presented methodology is necessary in the engineering analysis. This approach is justified due to low costs with a high level of the results.

AB  - Since the bucket wheel excavator SRs 1200 had crashed with bucket wheel boom heavily damaged, there was an opportunity to analyze the real structure that was in operation for past 40 years. As there are 4 more SRs 1200 bucket wheel excavators in RB Kolubara, obtained results can be of great benefit for 4 running bucket wheel excavators, as well as the revitalization of the damaged one. The following results were acquired: State of bucket wheel excavator's tension bar fatigue, operating under dynamic working conditions. This was managed by the determination of chemical mechanical properties, fracture mechanics and permanent dynamic strength parameters (Weller curve). Based on acquired results, an evaluation for remaining life assessment of materials was determined, allowing predictions for further bucket wheel excavator exploitation performance.

Unfavourable stress concentration, inadequate geometry and structure of materials, inadequate operational technology has led to crack appearance and reduced structural integrity. AB  - Površinski kopovi u Srbiji su osnova proizvodnje uglja, što opravdava usmerenje aktivnosti na neprekidni rad i održavanje mašina i uređaja za površinsku eksploataciju. Složenost konstrukcije rotornih bagera i drugih rudarskih mašina (odlagača, samohodnih transportera), njihova visoka cena, i visoki troškovi otkaza i održavanja, ukazuju na potrebu istraživanja i razvoja efikasnog sistema za dijagnostiku. U ovom radu su definisani postupak i razvoj integralnog modela sistema za dijagnostiku stanja i ponašanja čelične konstrukcije rudarskih mašina, što omogućava donošenje odluke o daljim akcijama vezanim za njihov rad (praćenje stanja, nastavak rada bez intervencija, revitalizacija, modernizacija, rekonstrukcija ili otpis). Rezultat ovih istraživanja je sistem procedura i njihovih međusobnih odnosa u cilju dobijanja podataka koji definišu stanje rudarske opreme i način daljeg delovanja.
AB  - Surface mines in Serbia are the basis of coal production, justifying to focus the activities on continuous operation and maintenance of machinery and equipment for surface mining. Structural complexity of bucket wheel excavators and other mining machinery (spreaders, belt wagons), their high prices and high costs of failures and maintenance indicate the need to research and develop an efficient diagnostics system. The article defines the methods and development of the model of an integrated system for state diagnostics and behaviour of mining machine steel structures, enabling to decide on further actions for their operation (state monitoring, to continue operation without intervention, retrofit, updating, redesign or amortisation). The result of this research is a system of procedures and their mutual relations with the aim to obtain data on defining the mining equipment state and mode of further treatment.
